the orange wire and alternator get really hot on 08 6.2

Just went to the same issue repair of the boat re-hook everything back up had both voltage gauge pegged 16 V cooked both of the alternator wires just replace port alternator seems to have solved the problem with the gauges but that alternator is clearly hotter than the other one looking for answers as well I was told to check all grounds since I fiddled with everything but in your case you might just have some corrosion on the wires take them apart scuff them up with some sandpaper reconnect

check voltage along the way of the wire. Could be poor connection/termination, failed alternator or battery issue, besides just being heavy loads.

What does the voltage gauge read? more than 13.6- 14.0 means the alt is overcharging or trying to charge up dry wet cell batteries or defective batteries.Betting you will fined the plastic output insulator melted also. A poor connection of the Orange output wire is usually the culprit,
If your pulling the max output from the alt you need to find out why.

Batteries are new, voltage reads 13.2-13.4, orange wire seems tight, plastic output insulator is melted, wire gets hot within minutes, alternator also gets pistol hot. New alternator on order, will check grounds. Voltage read the same everywhere. We had everything shut off. Thanks

Try installing a ammeter gauge at the alt post neg side to alt , pos side to Orange wire. Anything over 30 amps is a problem with new batteries. Could you have a bad house battery drawing excessive current thru a switched relay or isolator block? The alt feed goes straight to the starters battery post thru a 90amp fuse link in most cases then thru the battery cable back to the battery. You need 2 thing to make electrical items work a GOOD CLEAN positive cable and a GOOD, CLEAN ground cable
Besides anything more than 55 amps output is unnecessary. Your wiring dictates the amount of current a wire will support.
Wire Size and Amp Ratings 10 gauge 30 max, 8 gauge 55 max, 6 gauge 75 max, 4 gauge 95 max
