Good news/bad news as always. Hopefully that's all it is.

yep, I’d love to complain more but they’re the original injectors and 20+ years old so it happens. I do things in pairs so I’ll probably do the other side over the off-season next winter, I have no plans of getting rid of this boat.

Oh and thanks @Chris L for reminding me we have a multi-thousand dollar repair ;) Hopefully yours is sorted soon too
 
Suction side is clear, zero bubbles.

mechanic going to listen today to verify injector noise and we’ll place the order for replacements and get all 6 replaced and the entire overhead ran again.

Checked pressure and for air in return line today. Champagne bubbles in the return, so that didn’t look too bad, but idle fuel pressure at the filter base is only 30psi which seems a bit low. I’m also getting about 20psi out of the return side before the fuel cooler

How did you hook at this up? Mine sound similar, guess I'd better check.

The bubbles are troubling. If none in the supply then most likely a cylinder gas leak into the injector fuel passages. You said the cups were re-cut so the injectors were out. This could have been an issue 100 hours ago. Could be simply a seal needing to be replaced. But cylinder gasses will definately mess up the fuel mix and make that racket.
I'm not yet convinced you have an "injector" issue.

We just put a stethoscope on the cylinders and is coming from #1. Going to pull it all apart in a week or so and get a good look. I suspect we’ll know pretty quickly if combustion gases are leaking through but going this deep into it we’ve decided to do injectors at the same time. I’ll keep everyone posted

Here is an FYI on the Cat injectors. My boat neighbor has been through three sets of injectors on his C18's. The external leakage has been so bad on the Cat rebuilds that he is getting high fuel in his oil sampling. I machined a test rig that we could install and pressurize the injectors and monitor/measure external leakage - I was amazed how much fuel leaks from the plunger - on all 12 injectors we tested. Some leaked much more than others. So be aware replacement injectors may not be the panacea you are thinking. We ended up selecting the best of the 12 tested for that engine.

Cat says all of the injectors (at least for the C18's) have an allowable external leak rate. All Cat has is rebuilds, at least when we were testing them. He knows the folks at Ringpower (our local Cat) and they provided the injectors at no cost for the replacements. The twelve we had was six pulled from the engine and six Ringpower gave him pending exchange. The Six pulled from the engine had less than 100 hours on them, that's when the oil samples showed fuel - again. I know he provided the data to them of the testing. He wanted new injectors but there are none available.

I put a barb on the fuel cooler outlet before it heads back to the tank and then put a 1/2" clear vinyl hose into a bucket.

On the suction side I put the same clear hose inline right where it goes into the governor using flare fittings and barbs

Making sure I was clear about what was done 100 hours ago. The previous owner called cat because the engine was increasingly hard to start and idled rough. They determined excess air in the return so they pulled all 6 injectors to discover combustion gasses leaking past #3 and #4. They removed all injector cups and replaced, then reassembled everything

we’ll certainly be looking for indication of combustion gases leaking again and if necessary will replace those cups but hopefully that’s not the case
 
FYI I had all 6 injectors replaced on my port engine…. The knock got worse…. I had 1 bad one out of the box from CAT.

Mine are finally dialed in the way I want them, but it took some time to get things perfect.

lovely, lol. Hopefully that’s not the case but they don’t have new in stock (79 day lead) and rebuilding them would eat even more of our season down. Fingers crossed
 
You can hear it better further away from the boat, in this case standing at the dock, try this video. The water flow looks odd to me as well, like it's surging.

I don’t have anything to compare it to on our boat because the water trickles out of the reliefs, most of it goes on the bottom of the boat. Is the idle rpm steady on that engine?
